Thermodynamic optimisation of the FeO–Fe2O3–SiO2(Fe–O–Si) system with FactSage

Abstract: Phase equilibrium and thermodynamic experimental data available in the literature on the FeO – Fe 2 O 3 – SiO 2 (Fe – O – Si) system were critically reviewed and used to obtain a self-consistent set of parameters for thermodynamic models for all oxide phases using the FactSage computer package. The present optimisation covers the range of oxygen partial pressures from equilibrium with pure oxygen to metal saturation and temperatures from 25 °C to above the liquidus. The present thermodynamic optimisation was performed as part of the development of a thermodynamic database for the multi-component system Al – Ca – Fe – Mg – O – Pb – Si – Zn the thermodynamic parameters for the Fe – O – Si system therefore were chosen to be consistent not only with the experimental data in this ternary system, but also with the data in higher-order systems. The modified quasichemical model was used for the liquid slag phase. Sublattice (based upon the compound-energy formalism) and polynomial models were used for the spinel (magnetite) and monoxide (wustite) solid solutions, respectively. The use of physically reasonable models means that the models can be used to predict thermodynamic properties and phase equilibria in composition and temperature regions where experimental data are not available. From these model parameters, the optimised ternary phase diagram of the FeO – Fe 2 O 3 – SiO 2 (Fe – O – Si) system was back calculated. The database of the model parameters can be used in conjunction with computer software for Gibbs-free-energy minimisation in order to calculate all thermodynamic properties and any type of phase-diagram section in the FeO – Fe 2 O 3 – SiO 2 (Fe – O – Si) system.

Abstract: The FactSage thermochemical software and databases calculates complex, multi-component, multi-phase equilibria involving simultaneously slag, metal, ceramic, and gas phases, over wide ranges of temperature, oxygen potential and pressure. The databases are automatically accessed by the software and the outputs of the Gibbs free energy minimization calculations can be presented in ways that are convenient to engineering practice, and as functions of key process variables. The new thermodynamic databases for slag and solid oxide phases in the Al 2 O 3 – CaO – FeO – Fe 2 O 3 – SiO 2 – PbO – ZnO system have been developed by critical evaluation/optimization of all available phase equilibrium and thermodynamic data. By means of the optimization process, model parameters are found which reproduce all thermodynamic and phase equilibrium data within experimental error limits. Furthermore, the models permit extrapolation into regions of temperature and composition where data are not available. Phase equilibrium calculations have been undertaken, that are of interest in the thermal treatment of Automobile Shredder Residue (ASR) in the Al 2 O 3 – CaO – FeO – Fe 2 O 3 – SiO 2 – PbO – ZnO system. This 7-component system represents only the major components of ASR. There are at least a dozen other important components in ASR not to mention the organic matter. The operating conditions deviate from thermodynamic equilibrium and the oxygen potential during the treatment of wastes is not well established. Consequently, the calculated diagrams are intended only to give an idea to industrial engineers about the trends in the liquidus temperature, extent of crystallization and partial pressures of volatile components as functions of temperature, composition and oxygen potential. These diagrams may also help to identify the process variables that are most important for industrial practice significantly reducing the amount of experimental work that has to be done to optimize the operations.

Abstract: Phase equilibria in the “MnO”–Al 2 O 3 –SiO 2 pseudo-ternary system in equilibrium with metallic alloy have been experimentally investigated in the temperature range from 1 423 K to 1 523 K. This study is a part of a broader research program on the phase equilibria in the Al 2 O 3 –CaO–Li 2 O–“MnO”–SiO 2 system, which is of importance to the slags used in a novel pyrometallurgical process for recycling of electric car batteries. The experimental procedures involve equilibration of high purity powder mixtures at high temperatures, rapid quenching, and accurate measurement of phase compositions using electron probe X-ray microanalysis, which allow the slag liquidus temperatures to be determined. This paper is part 1 of a series of two papers and focuses on the improvement of the experimental methodology. A number of elementary reactions taking place in the s les have been identified, including the formation of a tridymite ring around the alloy particles, manganese oxidation and manganese vaporization. This enabled relevant modifications to the experimental methodology to be introduced. The liquidus at 1 423 K, 1 473 K and 1 523 K in the high silica area and the solid solubility data in the tridymite and rhodonite phases have been reported.

Abstract: Phase equilibria in the ‘Cu 2 O’–‘Fe 2 O 3 ’–MgO – SiO 2 system in equilibrium with copper alloy have been investigated at temperatures between 1 075 and 1 250 °C. A high-temperature equilibration/quenching/electron probe micro-analysis technique has been used to accurately determine the liquid and solid compositions. Results on phase equilibria in the pyroxene and olivine primary phase fields are reported, providing new data on the effect of MgO on the liquidus temperatures in these fields. It was found that increasing MgO concentrations increases the liquidus temperatures in the olivine and pyroxene primary phase fields. The cuprite–delafossite–tridymite–pyroxene eutectic temperature of the quaternary system was determined to be between 1 075 and 1 080 ± 5 °C.

Abstract: A systematic analysis of industrial iron ore sinter product and associated sinter returns was undertaken. The s les were characterised through identification of the major macro- and micro-structural types present in these materials. Examination of the breakage surfaces of the particles indicates a strong correlation between mechanical sinter strength and sinter microstructure. Preferential breakage was observed to occur in sinter materials having high porosity and those microstructures consisting of isolated hematite grains in a glass matrix. The bulk of the sinter product consisted of material with a microstructure of magnetite and silico-ferrite of calcium and aluminium (SFCA). The phases formed and the reaction sequences responsible for the formation of the principal microstructure types are explained by the non-equilibrium solidification of melts in the “Fe2O3”-Al2O3-CaO-SiO2 system.

Abstract: The partitioning of tin between the slag and metallic phases, and the effect of oxygen partial pressure on the slag liquidus at tridymite saturation in the “SnO”–SiO 2 –“FeO” system at 1473 K have been measured. The experimental methodology includes high temperature equilibration and quenching, followed by the analysis of the compositions of the oxide phases by means of electron probe X-ray microanalysis, and the analysis of the compositions of the metallic phases using inductively coupled plasma mass spectrometry. The activity coefficient of SnO in slag has been calculated to be 1.13 ± 0.06, and Henry's law is shown to be obeyed in the slag at least up to 0.20 mol fraction of SnO.

Abstract: Experimental studies have been conducted to determine the primary phases and liquidus temperatures in the pseudo-binary system “SnO”–“FeO” and the pseudo-ternary system “SnO”–SiO 2 –“FeO” in equilibrium with tin–iron alloy between 1148 and 1673 K, using a high-temperature equilibration and quenching technique followed by electron probe X-ray microanalysis of the phase compositions in the quenched s les. The following primary phase fields were identified: wustite (FeO x ), spinel (Fe ( 3 – x ) Sn x O 4 ), fayalite (Fe 2 SiO 4 ), tridymite (SiO 2 ), tin iron silicate (Fe 4 Si 2 Sn 7 O 16 ), and cassiterite (SnO 2 ). With this new information on the chemistry of the “SnO”–SiO 2 –“FeO” slag this system may potentially be used for the processing and recycling of electronic scrap and the recovery of valuable minor elements.

Abstract: Currently there are no available methods for in-line measurement of gas-liquid interfacial tension during the flotation process. Microfluidic devices have the potential to be deployed in such settings to allow for a rapid in-line determination of the interfacial tension, and hence provide information on frother concentration. This paper presents the development of a simple method for interfacial tension determination based on a microfluidic device with a flow-focusing geometry. The bubble generation frequency in such a microfluidic device is correlated with the concentration of two flotation frothers (characterized by very different adsorption kinetic behavior). The results are compared with the equilibrium interfacial tension values determined using classical profile analysis tensiometry.

Abstract: Experimental studies have been conducted to determine the primary phases and liquidus temperatures in the binary “SnO”–SiO 2 and ternary “SnO”–CaO–SiO 2 systems in equilibrium with tin metal between 1 148 and 1 673 K, using a high temperature equilibration and quenching technique followed by measurement of phase compositions using electron probe X-ray microanalysis. The melting temperature of cassiterite (SnO 2 ) in equilibrium with tin metal was found to be between 1 398 and 1 403 K. The following primary phase fields were identified in the system: malayaite (CaSiSnO 5 ), pseudo-wollastonite (CaSiO 3 ), tridymite and cristobalite (SiO 2 ), and cassiterite (SnO 2 ). The liquidus of the “SnO”–CaO–SiO 2 system is dominated by the tridymite or cristobalite (SiO 2 ), and pseudo-wollastonite (CaSiO 3 ) primary phase fields in the range of compositions studied.

The experimental methodology involved high temperature equilibration using spinel substrates in controlled gas atmospheres (CO/CO 2 /SO 2 /Ar), rapid quenching of the equilibrated phases, followed by direct measurement of phase compositions using electron probe X-ray microanalysis technique. The influence of temperature on the gas/matte/spinel equilibria and comparison with previous studies are provided. The new data obtained in the present study can be used for revision of the existing thermodynamic database for the copper-containing systems.

Abstract: K 2 O introduced with manganese ore is redistributed by evaporation and condensation within submerged arc ferromanganese smelting furnaces. To characterise the phase equilibria relevant to these slags experimental studies have been carried out to determine pseudo-ternary sections of the form “MnO” – CaO – (SiO 2 + Al 2 O 3 ) with a fixed Al 2 O 3 /SiO 2 weight ratio of 0.65 and 6.0 wt.% K 2 O for temperatures in the range 1523 – 1673 K. It was found that the presence of K 2 O in the slag decreases liquidus temperatures relative to those of K 2 O-free slags in the anorthite and gehlenite primary phase fields at low MnO concentration at higher MnO concentration however the KAlSiO 4 and KAlSi 2 O 6 phases are formed maintaining the liquidus above 1500 K. The manganosite primary phase field is expanded in the direction of increased (Al 2 O 3 + SiO 2 ) and the liquidus temperatures in the manganosite primary phase field are increased significantly with the presence of K 2 O in the slag.

Abstract: The phase equilibria in the “MnO”–Al 2 O 3 –SiO 2 system in equilibrium with metallic alloy have been determined. This paper is the second of two papers presenting research undertaken as part of a broader study on the phase equilibria in the Al 2 O 3 –CaO–Li 2 O–“MnO”–SiO 2 multi-component system, representing the major components of the lithium ion battery recycling slag. The experimental procedures involve equilibration of high purity powder mixtures at high temperatures, rapid quenching, and accurate measurement of phase compositions using electron probe micro-analysis. The liquidus surface is determined at temperatures between 1373 K and 1523 K in the tridymite, rhodonite, tephroite, galaxite, spessartine, corundum and Mn-anorthite primary phase fields resulting in an accurate representation of the phase diagram. The system is found to contain three binary peritectics and four binary eutectics, six ternary peritectics and three ternary eutectics.

Abstract: In pyrometallurgy, freeze lining technology is used to ensure the integrity of the furnace wall. This involves cooling down the wall and solidifying part of the liquid bath material onto the wall, creating a protective layer. In the current study, the cooled probe technique was used to perform a series of laboratory experiments, producing freeze linings under controlled conditions in the CuO x –FeO y –MgO–SiO 2 system. Earlier research has shown the bath–freeze lining interface temperature at thermal steady state can be at subliquidus temperatures under certain conditions. The current study focuses on the effect of bath temperature on this bath–freeze lining interface temperature and has indicated that increasing the bath temperature increases the interface temperature. Furthermore, the crystals forming the interface did not include the primary phase and formed a non-planar interface at thermal steady state.
Effects of CaO, Al2O3 and MgO on liquidus temperatures of copper smelting and converting slags under controlled oxygen partial pressures

Abstract: Phase equilibria of silicate slags relevant to the copper smelting/converting operations have been experimentally studied over a wide range of slag compositions, temperatures and atmospheric conditions. Selected systems are of industrial interest and fill the gaps in fundamental information required to systematically characterise and describe copper slag chemistry. The experimental procedures include equilibration of synthetic slag at high temperatures, rapid quenching of resulting phases, and accurate measurement of phase compositions using electron probe X-ray microanalysis (EPMA). The effects of CaO, Al2O3 and MgO on the phase equilibria of this slag system have been experimentally investigated in the temperature range 1200 to 1300 oC and oxygen partial pressures between 10-5 and 10-9 atm. It was found that spinel and silica are major primary phases in the composition range related to copper smelting/converting slags. In addition, olivine, diopside and pyroxene also appear at certain conditions. The presence of CaO, MgO and Al2O3 in the slag increases the spinel liquidus and decreases the silica liquidus. Liquidus temperatures in silica primary phase field are not sensitive to Po2 Liquidus temperatures in spinel primary phase field increase with increasing Po2. At 1300 oC and low Po2, the spinel (Fe2+,Mg2+)O.(Al3+,Fe3+) primary phase field can be replaced by wustite (Fe2+,Mg2+)O.

Abstract: Present society challenges, including metal scarcity, recycling, and environmental restrictions, resulted in the increased complexity and variability of metallurgical feed streams. Metallurgical processes involving complex lead and copper-containing slag and matte phases are now commonly used in response. Optimization of existing and development of new metallurgical processes require fundamental information on slag–matte phase equilibrium. Development of the experimental methodology for the characterization of slag–matte phase equilibrium is presented in the paper. Following a detailed analysis of the potential reaction pathways, experimental techniques have been developed that enable accurate measurement of slag–matte phase equilibrium in the Pb-Fe-O-S-Si system. The application of the techniques has been demonstrated for two important sets of conditions: (i) Condensed phase equilibrium for the slag–matte–metal–tridymite subsystem and (ii) Gas–slag–matte–tridymite equilibrium at fixed oxygen and sulfur partial pressures. The experimental methodology involves high-temperature equilibration of synthetic s les, fast quenching, and microanalysis of the compositions of phases using electron probe X-ray microanalysis (EPMA). The experimental results are not affected by the changes in the bulk composition of s les during equilibration this helps to overcome the significant barriers previously encountered in undertaking accurate measurement and characterization of these systems.

The experimental technique involves high temperature equilibration of synthetic s les on the open silica substrate in controlled gas atmospheres (CO/CO 2 /SO 2 /Ar), rapid quenching after a designated equilibration time followed by the compositional analysis of the condensed phases with electron probe X-ray microanalyzer. The experimental data of the present study provide information on the effect of alumina on the slag composition, such as the chemically dissolved copper, dissolved sulphur, and Fe/SiO 2 ratio in slag at tridymite saturation at different Cu in matte. The new data have been used as inputs for the optimization of the thermodynamic databases for the copper-containing systems and can also be used to evaluate the fluxing strategy in the copper smelting operation.

Abstract: An improved experimental technique has been developed to measure, concurrently, the oxygen partial pressures and temperatures within a pilot scale iron ore sinter pot as a function of time. The measurements and thermodynamic calculations have demonstrated that the oxygen partial pressure at peak bed temperature and during cooling can be oxidising or reducing relative to hematite. Ex les of typical microstructures and phase assemblages observed in product sinters are presented. Potential mechanisms of hematite and magnetite formation at sub-liquidus and sub-solidus conditions are demonstrated. The relative impacts of changes to coke rate and draft pressure drop on the process conditions and proportions of the phases formed in the sinter have been measured. Increasing coke rate was shown to result in a faster sinter heating rates, higher peak bed temperatures and times at peak temperature. Higher draft pressures across the sinter bed resulted in faster sinter heating rates and shorter times at peak temperature.

Abstract: The combined effects of Al 2 O 3 , CaO and MgO slagging components on phase equilibria and thermodynamics in the basic Cu–Fe–O–S–Si system have been evaluated at 1473 K (1200 ºC) and p (SO 2 ) = 0.25 atm for a range of oxygen partial pressures and matte compositions. The experimental technique included high-temperature equilibration of the s les on a spinel substrate under controlled gas atmosphere (CO/CO 2 /SO 2 /Ar), followed by rapid quenching and subsequent measurement of the equilibrium phase compositions using Electron Probe X-ray Microanalysis (EPMA). The experimental data have been compared with the results of thermodynamic calculations undertaken using FactSage software and an internal thermodynamic database. Both the experimental results and the calculations results revealed that the presence of Al 2 O 3 , CaO and MgO reduced both the sulphur and copper concentrations in the slag phase for a given set of process conditions. The data have been used for further optimisation of the parameters of the thermodynamic database describing multicomponent metallurgical systems. Abstract: It is widely recognized that alkali metals, such as, potassium and sodium can cause operational problems in the iron blast furnace. These elements can influence properties, such as, the softening and melting of ores, formation of scaffolds, coke properties, and refractory life. It has been established that recirculation of these elements occurs within the furnace. In the lower furnace vaporization occurs in the high temperature hearth and bosch regions, and condensation occurs in the upper furnace below or in the cohesive zone. For these reasons the input of alkalis into the furnace is strictly controlled. Optimized thermodynamic databases describing slags in the system Al 2 O 3 -CaO-FeO-Fe 2 O 3 -Na 2 O-K 2 O-MgO-SiO 2 have been developed and, combined with the computer software FactSage these databases have been used to predict the possible behaviour of alkalis in the blast furnace and to examine the effects of changing process variables on reactor performance. To demonstrate this approach to process modeling the furnace is considered as a two-stage equilibrium reaction system and the results of initial analysis are reported.

Abstract: The effects of partial pressure of sulphur dioxide on the gas/slag/matte/tridymite equilibria in the Cu–Fe–O–S–Si system at 1 200 °C have been experimentally investigated and compared with the previous studies at various P (SO 2 ). The experimental procedure includes equilibration of the s le and silica substrate at high temperature for the designated time, rapid quenching to preserve the equilibrium phases, followed by measuring the composition of the condensed phases with electron probe X-ray microanalysis. A set of graphs were constructed to present the compositions of slag and matte as a function of copper concentration in matte. The present study confirmed that the chemically dissolved copper and sulphur for the given Cu in matte are independent of the partial pressure of SO 2 . However, the experimentally measured liquidus (Fe/SiO 2 ) are different for various P (SO 2 ). The new data provide an important, accurate and reliable quantitative foundation for improvement of the thermodynamic databases for the chemical systems containing copper matte and slag. The present study is a part of a broader overall research program on the characterisation of the multi component (Cu–Fe–O–S–Si–Al–Ca–Mg), multi-phase (gas/slag/matte/metal/solids) systems with minor elements.

Abstract: Laboratory experimental study was undertaken to characterise the four-phase slag/matte/metal/tridymite equilibria of the Cu-Fe-O-S-Si system at 1473 K [1200°C], 1523 K [1250° C] and 1573 [1300°C] in a "closed" system without interaction with gas phase. The research methodology involved high temperature equilibration, ultra-fast quenching of the equilibrated s les followed by quantitative measurement of the equilibrated phases by electron probe X-ray microanalysis. Attainment of chemical equilibrium was carefully checked by the 4-points test approach. The results obtained in the present study provide reliable fundamental experimental information, which is crucial for the development and optimisation of the multicomponent thermodynamic database for copper-containing systems.

Abstract: The sintering kinetics of submicrometer Fe 3 O 4 and Fe 2 O 3 powders were investigated at 300° to 500°C. Using measurements of the rate of reduction of surface area, the coefficients of surface diffusion on the oxides are estimated for a range of oxygen partial pressures. The surface‐diffusion coefficients appear to be independent of P O2 for magnetite and only slightly dependent on P O2 for hematite.

Abstract: An integrated experimental and thermodynamic modeling study has been used to characterize phase equilibria in the Pb-Fe-O-S-Si system. The experimental approach developed for investigation of this system, which involves the use of high-temperature equilibration, quenching, and electron probe X-ray microanalysis, has enabled to overcome difficulties associated with high corrosive tendency of the condensed phases and high vaporization rates of Pb species specific to this system. The study shows that systematic, accurate direct experimental measurements of the Pb, Fe, Si, and S concentrations in the coexisting phases in this system are now possible. The results obtained for the slag-matte-metal-tridymite phase equilibria at 1100 °C and 1200 °C appear to be the first systematic quantitative experimental data on phase compositions in equilibrium in the Pb-Fe-O-S-Si system. First systematic experimental measurements have also been undertaken for the gas-slag-matte-tridymite equilibria at p (SO 2 ) = 0.6 atm at 1200 °C. Thermodynamic calculations have been performed using the FactSage thermodynamic package. The experimental data have been used, along with other relevant measurements, to develop a self-consistent thermodynamic database that can be used for optimization of industrial processes.

Abstract: The phase equilibria and liquidus temperatures in the ZnO–“FeO”–Al 2 O 3 –CaO–SiO 2 system in equilibrium with metallic iron have been determined experimentally in the temperature range 1343 to 1553 K and for compositions relevant to a number of different non-ferrous smelting slags. The results are presented in the form of a pseudo-ternary section ZnO–“FeO”–(Al 2 O 3 + CaO + SiO 2 ) with CaO/SiO 2 = 0.55 and (CaO + SiO 2 )/Al 2 O 3 = 7.0. It was found that wustite and spinel are the major primary phases in the composition range investigated. Wustite (Fe 2+ , Zn)O and spinel (Fe 2+ , Zn)O · (Al, Fe 3+ ) 2 O 3 solid solutions are formed in this system, and the ZnO in slag partitions preferentially to the spinel phase.

Abstract: Magnesium oxide-based refractory materials are used industrially to contain the chemically aggressive slags present in lead smelting systems. In the present study an integrated experimental and thermodynamic modeling approach was taken to provide fundamental information on the chemical reactions taking place in these systems. New experimental phase equilibria and liquidus data were obtained for the PbO–MgO–SiO 2 system in air in the temperature range 750 °C to 1740 °C. In the MgO–SiO 2 binary, new experimental results were obtained at 1550 °C to 1740 °C and compared to the available thermodynamic data in the literature. The experiments were carried out using the high-temperature equilibration of oxide powder mixtures followed by rapid quenching of the s les. Electron probe X-ray microanalysis (EPMA) was used to determine the compositions of the solid and liquid phases present at equilibrium conditions. Phase equilibria and liquidus isotherms in the cristobalite and tridymite (SiO 2 ), pyroxene (protoenstatite MgSiO 3 ), olivine (forsterite Mg 2 SiO 4 ), barysilite (Pb 8 MgSi 6 O 21 ), massicot (PbO) and periclase (MgO) primary phase fields were measured, and the extent of the high-silica two-liquid immiscibility gap in equilibrium with cristobalite was determined. The experimental results were used to optimize the parameters in a thermodynamic database that was subsequently used to describe this multi-component, multi-phase system and predict the liquidus for the PbO–MgO–SiO 2 system. The new data were used to characterize the chemical interactions of magnesia-based refractory with PbO–MgO–SiO 2 slags.

Abstract: Phase equilibria in the ‘Cu 2 O’–‘Fe 2 O 3 ’–MgO–SiO 2 system in equilibrium with copper alloy have been investigated at temperatures between 1 100 and 1 250 °C. A high-temperature equilibration/quenching/electron probe micro-analysis technique has been used to accurately determine the liquid and solid compositions. The standard methodology has been modified to accurately determine the phase equilibria and liquidus in this particular chemical system. Results on phase equilibria in the tridymite primary phase field, including the tridymite–pyroxene, tridymite–spinel and tridymite–pyroxene–spinel phase boundaries, are reported. The study demonstrates the validity of the method and provides new data on the effect of MgO on the tridymite liquidus temperatures. Increasing MgO concentration was found to decrease the tridymite liquidus.
